This is a common question during mechanical maintenance. You remove a cotter pin, and it looks fine—no obvious cracks, no serious rust, and nothing appears to be broken. So why not straighten it and install it again?
In practice, a cotter pin that has already been installed and bent should generally be replaced rather than reused.
The reason is simple. During installation, the two legs of the cotter pin are bent apart to keep the pin from coming out of the hole. When the pin is removed, those legs have to be bent back again. This means the same area of the metal has already gone through deformation and may not behave like a new pin.
For mechanical connections where reliable retention matters, the usual approach is straightforward:
Remove the old cotter pin → inspect the connection → install a new cotter pin.
A cotter pin and an R-clip may both be used to retain mechanical parts, but they work in different ways.

If a mechanical connection needs to be taken apart regularly, the two types should not simply be considered interchangeable because both provide a retaining function. The original equipment design still needs to be considered.
A cotter pin is not normally designed to carry the main working load of a connection.
For example, in a castle nut + bolt or shaft + cotter pin assembly, the cotter pin passes through the hole in the bolt or shaft and engages with the slots in the castle nut. Once the two legs are bent, the pin helps prevent the nut from rotating far enough to come off.
This is why the size of the cotter pin should not be selected at random, even though it is a relatively small and inexpensive component.

If you are replacing an existing cotter pin, a photo of the original pin and its installation position, together with the diameter, length, or bolt/pin dimensions, can make it much easier to confirm the correct specification.
A cotter pin is a low-cost mechanical retaining component, but the part it helps secure may be much more important.
Once a cotter pin has been installed and its legs have been bent, it is difficult to judge its remaining condition simply by looking at it after removal.
For this reason, when a cotter pin has already been installed and bent, especially in an important mechanical connection, replacing it with a new one is usually the more practical choice.
For routine maintenance and bulk purchasing, it is generally better to keep the correct sizes of new cotter pins available rather than relying on previously used ones.
